While I am only a few years experienced in the culture, I have done and seen much so far as kink and bondage goes. Over the toys I have tried I have always encountered a problem when it comes to gags, on myself.   Not to be wussing out about it, but many gags really hurt my jaw after even a few minutes. I have tried ball (various sizes), bit, and penis gags, and save for over the mouth gags, they cause my jaw to really hurt. (note, I do not mind the pain, but it gets excessive with me) Over the mouth is decent, but insertables are more effective and fun for me.

Help? ideas?

Welp, sounds like you've pretty much hit all the angles. If even just a bit gag causes your jaw to hurt, it sounds like you're pretty much going to have problems no matter what kind of gag you use unless it's an OTM or a tape gag. If you're dead-set on using an insertable gag, it sounds like your only real option is just to try gradually training yourself to use them.

Umm, MY suggestion-See a dentist-You might have a TMJ problem-Depends on what the SOURCE of the pain is.

Is it in the area behind your cheeks?  Where your upper and lower jaws hinge together?

Sounds like it could be the cause.  I've had my jaw "pop" when I was playing around with really big (2-1/4" +) gags.  But something smaller doesn't usually cause a problem, and I don't have TMJ problems.   

So, protect yourself and see a dentist first before you use any more gags.  Also, beware of steel ring gags that are NOT wrapped in leather or coated in rubber.  I've actually seen them sold that way!  But, they can chip your teeth or worse.

Sponge and cloth wad packing and vetwrap/coban over that?  Taste is not guaranteed, but more variable to (dis)comfort and muffling amount.

Never worked so hard to undo a zipper in my entire life....

One item which I always recommend when the subject of gags comes up is this one, from Mr/Madame S:



I have the option they call "padded muzzle", which has leather-covered padding on the inside.

Nothing goes inside the mouth. (Well, on the "pecker gag" option, it does.)

Instead, what it does is hold your mouth firmly closed, and press a padded piece of leather over your lips.

IMO, it's not only the most comfortable gag out there, it's also the safest. Nothing inside the mouth pretty much guarantees no gag reflex. It is possible to breathe through the mouth, but it takes some work. (What you do is, you smile, which causes some cracks to open up at the corners of your mouth, which you can breathe through.)

It's not cheap. But I recommend it highly.
